Build Notes

Picking up where I left off, the next major task of this build is the scabbard. After cutting out the main outline from a sheet of cardboard I then traced out the silhouette of where the blade would be sheathed.

As I said previously, the blade has a small section along its upper side that juts up, so a clearance needs to be taken into account when doing the scabbard for such an irregular shape, in order to allow the blade to slide in and out with ease.

From there I then started hot gluing layer upon layer of cardboard to basically envelop the blade, keeping the entire body symmetrical by adding the same number of sheets to both sides of the original base, then topping off the two outermost faces with PVC sheeting.

Next step is to seal up all these exposed cardboard edges and do the bevel of the scabbard blade so do look forward to that.

Are any of the materials that you use in your tutorial dangerous? Like the bondo? I'm planning on making Gambol Shroud this summer with cardboard, PVC foam, and Balsa wood.

I was looking for reference images for Blake Belladonna so that I could cosplay her next year and I saw this. Would you tell me how you created the gun based part of the Gambol Shroud so that I could try to make it myself? I would love it if you could tell me.

Pretty much that invovled bulding up layers of cardboard and PVC sheeting around the sword base, hopefully this will give some insight and be of use :D

Thank you so much for telling me considering that I'm doing this cosplay for next year with my RWBY cosplay group and I even found an Adam to join me, so this'll be even more help for me and my friends.

Also, I can't wait to also see how you're going to do Yang's (Yellow) gun gauntlets. Just seeing how it'll be put together will greatly help her out! :D

Thats very much one of the reasons I decided to share these with others and I'm glad they are being of use to others like yourself wanting to make their own.

I'm really glad that people who also do cosplay stuff are nice enough to post the building process for others to try as well. I would do so as well if I was able to stop myself enough to put down my work and do a photo by photo of the process. :P

What material did you use to make the blade? Is it some sort of molded plastic?
Tatsutetsu's avatar
The blade of the katana itself is cut from a piece of pine shaped with a belt sander, the blade of the sheath I plan to make using automotive body filler (Bondo)
Nyewbee's avatar
Thank you so much, this will really come in handy. Any idea where I might get my hands on this magical substance known as Bondo?
Tatsutetsu's avatar
Automotive stores are a sure bet,Bondo is the most well known brand name version of the material over in the states so ask for that, if not just ask for body filler and they should know what you mean

Hardwares stores will most definitely stock a similar product as well
Nyewbee's avatar
How would you shape the bondo?
Tatsutetsu's avatar
Pretty much follow the instructions on the container and mix the correct amount of "hardener" to the main putty compound, once its thoroughly stired its essentially like smearing goopy icing onto a cake using a trowel.

Just put in Bondo helmet tutorial into youtube and you'll get a feel to how its done since they all follow the same process.
Nyewbee's avatar
So you have to actually create the object with, say, cardboard and then put bondo over that? Just to be clear, the bondo is that gray stuff on all of your WIPs, correct?
Tatsutetsu's avatar
Actually its all the pink that you see, but the base structure you smear it onto must be rigid otherwise the bondo will crack and flake apart,

Heres a part before Bondo:

Heres After:

so the bondo is just a filler to make up the shape you want
